Well James, I see nobody has jumped in here, suggesting there is no easy
answer to your question.
Here is my experience.
House of Foam
1004 Russel Street Balt. (pretty much behind the stadiums) does custom
foam work. You can choose the density of foam you want (3 or 4 firmness
levels) and they will whack them out while you wait (we spent a few
hours wandering around Federal Hill/Inner Harbor). I took my old boat
foam-and it pretty much fills up the back of a pickup-to them (there is
your template question) and they did a wonderful job.
As far as the fabric cover, Karen my wife has a family background in
upholstery and she did the covering (and a great job), so I can't help
you there. Lots of odd curves and bevels.
The original foam was 4" I think, we went to 6", fairly firm. big
difference in sleep comfort. Memory foam is really heavy (and
expensive), and closed cell is 1. expensive 2. way more firm than what
we wanted.
