The problem is in the base plate under the Mast Base - there was just enough
material left in the middle to lift the Mast Base so it would not lay flat
and when tightening the four corner bolts -- the ears break off. I am having
mine machined flat for new base - which I am making a little thicker.
 
I am having a new set of both Mast head and base CNC machined and would be
glad to share the design and progress with anyone offline. The biggest
problem has been getting the correct profile to match the old mast section
-- made several plastic blanks. Also, if anyone would care to check calcs I
can supply the drawings -- I am beefing up the ears thickness as I found a
crack in the old one last time I had the mast down. I am also looking at the
geometry so that it can be a little lighter. I found that the offset was so
that the backstay could be tightened to induce a bend in the mast ( sure
there is a name for that) for more speed -- as I am a cruiser I am putting
instruments on top so trying to cut the mast weight at the top and one
design I have is to attach the stays at the same level rather than the back
attachment higher -- also trying to get masthead flat on top.

In the middle of a job change and hope to get this done in the next few
months as have been working with the shop for ~ 2-3 years. I have misplaced
my calcs in my last move but anyone could reproduce from drawings if you
know structures.
