You could have a look at this blog http://www.ariosenotes.com/2016/11/12/launching-grounding-part-2/ there are photos os a damaged rudder that give a glimpse of how they are made.

This foam was trimmed around the edges and sealed with some resin putty. On Calypso, this joint was about 1/4" wide, as I recall.
